The Powermax85's additional 20 amps have the biggest impact on material 1/2 inch and thicker. On 1/2-inch mild steel, the 85 cuts 40-45% faster than the 65 (approximately 50 IPM vs 35 IPM). On thin material (16 gauge to 1/4 inch), both units run at similar speeds because the limiting factor is mechanical travel speed and pierce quality, not arc energy. If 80% of your work is 1/4 inch and thinner, the 85's extra amperage sits unused most of the time.
Both the 65 and 85 can run on single-phase 240V, but the 85's 56A input draw makes single-phase impractical for many shops. A 70A breaker with 4-gauge wiring is needed, and the 85 at full power on single-phase may cause voltage drops that affect other equipment on the same panel. This is close to the practical limit for most residential and light commercial electrical panels. On 3-phase 480V power, the input current drops to about 25A, making it much more practical for shop installation. If your shop has 3-phase power available, the 85 is easy to install. If you only have single-phase, check your panel capacity before purchasing.

Consumable costs are similar — the 85 uses slightly larger nozzles and electrodes that cost $2-$5 more per set. The Powermax85 earns its premium when you regularly cut material 3/4 inch or thicker. For daily production at that thickness, the 85 saves significant time. You can, but it is usually overkill. Hobby-grade tables (Langmuir CrossFire, BurnTables, STVCNC) are designed for material up to 1/2 inch thick. A Powermax65 or even a Powermax45 covers this range efficiently. Pairing an 85 with a hobby table means you are paying for cutting capacity that the table frame cannot practically utilize — thick plate requires a heavier, more rigid frame to resist heat warping and maintain accuracy. Save the 85 for a professional-grade table with a heavy welded frame.
Consumable life measured in arc starts (pierce count) is similar between the two units — approximately 400-800 starts per electrode, depending on material thickness and pierce quality. However, because the 85 cuts thicker material faster, each arc start produces more linear inches of cut. When cutting 1/2-inch mild steel, the 85 can produce 20-30% more linear feet of cut per consumable set compared to the 65, simply because it spends less time per cut.
