Hypertherm's newest generation Powermax models feature SmartSYNC technology, which replaces the traditional multi-piece consumable stack with a single cartridge consumable. Consumables are the wear parts inside the torch that create and shape the plasma arc. On every Powermax model, the consumable stack consists of an electrode, nozzle (also called a tip), swirl ring, shield cup, and retaining cap. The electrode and nozzle are the parts that wear out during cutting and need regular replacement. The swirl ring, shield cup, and retaining cap last much longer and typically only need replacement when physically damaged.
Hypertherm's consumable engineering is a major reason why their units consistently outperform competitors. The electrode uses a hafnium insert pressed into a copper body. As the hafnium pit deepens during use, cut quality gradually degrades. Hypertherm electrodes provide a consistent arc until the pit reaches about 0.040 inches deep, at which point you should replace the electrode and nozzle together. Running a worn electrode past this point accelerates nozzle wear and degrades cut quality.
Hypertherm offers two torch tiers across the Powermax lineup. The standard Duramax torch uses a traditional multi-piece consumable stack and is compatible with both genuine Hypertherm consumables and aftermarket alternatives. The newer Duramax Hyper torch uses the SmartSYNC cartridge system described above. Both torches are available in hand and machine (CNC) configurations, and both fit all current Powermax models. Aftermarket consumables exist for every Powermax model and cost significantly less than genuine Hypertherm parts.
